The first thing in your favor is you don't have a Nippendenso starter. Yours uses a standard solenoid bolted to the starter motor, and I haven't heard of any common problems. The second thing is you replaced the starter already, and the chance of having two bad ones is pretty unlikely. That's assuming you installed a rebuilt starter and not a used one. That just leaves the cables and connections, and if I'm right, we'll find it with the voltmeter.

We could measure "voltage drops", but in this case it will be just as easy to simply measure the voltages at various points. The hardest part of this test is going to be catching the problem while it's occurring, and to keep it in the bad state so it can be diagnosed. You may want to wait until the problem acts up more often. One way to start is with a helper turning the ignition switch. The problem is the engine is going to want to start, and if you cycle the switch fast enough, many of the models will only let you do that three times before you have to wait a while. A better trick is to pop the cover off the starter relay and squeeze the contact, or you can remove the relay completely and use a jumper wire or stretched-out cotter pin to jump terminals 30 and 87 together. The advantage to the cotter pin is if you can catch it acting up, you can leave that in place, then do the testing without a helper. You can also do the following procedure when the starter is working properly, but it's irrelevant because the engine is going to start right away, and the readings will have little meaning. It will give you a feel for doing the procedure though.

Once you have the problem occurring, starter solenoid engaged, but the starter isn't cranking the engine, place the voltmeter probes right on the battery posts, (not the cable clamps attached to them. For this example, lets say you find volts. Now move the positive probe from the post to the cable clamp, then move the negative probe to that clamp. You should still read volts. When the starter is cranking the engine, you're allowed volts less at each clamp, actually, each mechanical connection, but that is next to impossible to measure this way.

What is a Starter Motor?

Think of your car’s starter motor as the training wheels for the car’s engine. It helps get things going. The starter motor, in essence, is exceedingly simple. It’s just a small motor that’s used to help get your car’s much larger motor up and running. It’s powerful, despite its size, and electric. It can turn the car’s motor over at a pretty slow speed (around revolutions per minute, whereas most cars idle just under 1,), but that’s enough to get the motions going, the momentum flowing, and everything working. It’s a pretty cool and somewhat complex operation that I’m guessing you don’t really care about, so let’s do the quick and dirty version. When you turn key (or press the “ON” button) in your car, the starter motor is activated. It has a gear, called a pinion gear, which attaches to the engine’s flywheel. As the starter turns the engine follows suite, sucking in air and fuel, until it’s up and running at full speed. Starters get a lot of use. It’s not too rare for them to begin to malfunction and require replacement.

Car won’t start

It’s right there in the name! The starter motor helps the car start. When the starter motor decides to call it a day, the car might not start any more. If the starter motor is fully dead, you won’t be able to start your car. If it’s only just malfunctioning, you might experience intermittent starting, as the car will sometimes turn on, and sometimes won’t. And yes, that is as frustrating as it sounds. If you’re experiencing intermittent starting, it could be do to some faulty wires going to the starter motor, rather than a starter motor that is dying.

Lights dim or music lowers upon start up

If there’s an electrical issue in the starter motor, then it may draw too much electrical current. That means that there won’t be enough electricity for other parts of your car when the starter motor is in use. So, if you’re sitting in your car with the lights on, or the music on, and then you turn on your car, watch the electrical components. If the lights dim or the music fades, it’s because electricity is being sapped from them as the starter motor heads into action. That could be a problem.

Funny noises

By now, you should probably know that your car shouldn’t make funny noises. A busted starter motor can cause two different weird noises. If the car won’t turn on, it may be due to the starter motor, as mentioned above. But it could also be due to other things, such as a drained battery. If you hear the car making a whining noise when it tries (but fails) to turn on, then that’s usually a good sign that it’s the starter motor. That noise is due to the starter motor spinning, without being attached to the flywheel. The second noise occurs if the car is running. It’s a grinding noise that you’ll hear as a result of the starter motor gear not disengaging after the car is up and fully running. The noise could also indicate damaged starter gear teeth.

What's a car starter motor and how does it work?

The starter motor is a powerful, compact electric motor that will turn a car’s engine over at about RPM in order to start the engine. The starter is at the terminus of a circuit that includes the battery, the ignition switch, a neutral safety switch, relays and fuses.

When you turn the ignition key to start, or press the start button in some vehicles, the starter circuit is completed and the starter will run. Most starters have a small pinion gear that engages a larger ring gear on the flywheel when the starter is powered on. The pinion gear turns the engine flywheel at about RPM. Since the flywheel is directly connected to the crankshaft, all engine components will then turn in sync and the engine starts.

When to replace the starter?

Starters are relatively durable but most will eventually fail in one or more of the following ways:

  • Intermittent operation of the starter. Starters can develop bad spots on the armature which will cause intermittent operation. This causes the starter to work sometimes and other times when you turn the key nothing happens.
  • Starter turns too slowly. Internal electrical and mechanical faults can cause the starter to draw too much current and in some cases the current drawn will exceed what the battery can supply. A consequence is the engine may not start as rapidly.
  • Unusual noises on starting. If you hear any type of grinding or other unusual noise while starting the engine, that should be investigated as the noise could reflect an internal starter failure or the noise could be due to pinion gear failure or flywheel ring gear damage.
  • Starter doesn’t function when turning the key. In some cases, the first symptom of a starter malfunction is a complete failure of the starter motor. This happens when you turn the ignition key to start the car, the starter motor does not function at all.

How do mechanics repair the starter?

  • If the starter is determined to be faulty, the battery must be disconnected prior to commencing any work. Once the battery is disconnected, the wiring to the starter is disconnected.
  • Starters are bolted to the engine block or the transmission case. Generally, there are two bolts. The procedure to access the starter varies across car models and can require removal, or lowering, of other vehicle components.
  • Once the starter is removed and a new starter is installed, the mounting bolts are tightened to the OEM factory torque specifications, the electrical connections are cleaned and re-attached to the starter and the starter is tested to confirm normal operation.

Is it safe to drive with a starter problem?

Once a vehicle engine is running, the starter is not in use. However, if you know that the starter is malfunctioning or working intermittently, you may be left stranded if you turn the engine off and the starter doesn’t function when restarting the engine. Should you know or suspect a problem with the starter, it is best to have the problem repaired to avoid being left stranded.

When replacing a faulty starter keep in mind:

  • Prior to replacing the starter, simple diagnostic tests should be performed to ensure that the problem is a faulty starter versus a weak battery, faulty neutral start switch, or other faulty electrical component in the starter motor circuit.
  • Starters draw large amounts of current from the battery, much more than any other electrically powered device in your car. This makes it important that the electrical connections to the battery are inspected, cleaned, and tightened as necessary. Cables to the starter should also be inspected for corrosion and replaced as needed.
